So whats the problem. 18" should be plenty of return for a 4 ton system. Do you have the same of more supply side?
  • Is it possible to add a second return? I like that idea you have a 4-inch filter there already so the filter is fine. What is the CFM in 4 tonnes you have 1600 CFM or did they have that push even more air than that? I would also count up the outlets and figure each outlet is about a 100 CFM on your supply that's in the house. What you could do for an easy test is cut a big hole in the return down in the crawl and see what it sounds like then you can patch it up and then figure out how you're going to get it into the house later. Does the existing return even go to a nice big box anywhere or is it inside a wall? I have a feeling that it's very noisy in the house when it runs.
  • The blower is probably set for 2000 CFM. 20x25 5" pleated should be able to handle 1500 CFM. with half the pressure drop. Just saying, with all 8x20 returns on four-ton units I've found, this looks almost engineered.

Only thing she is missing on this system is the kitchen sink...
